[H1] Artificial Intelligence: Saving water the smart way
VA SYD, a Swedish water utility, reduced non-revenue water from 10% to under 8% using an AI-based leak detection system that identifies leaks as small as 0.5 liters per second. The solution is now expanding across its network and other Swedish municipalities.
Two general principles rule at VA SYD: One is that even if water scarcity is not a problem in Sweden per se, wasting water just feels wrong. The other is, when it comes to new technology, to start small, try things out, and learn from failures to ensure success on a larger scale. The first principle was the motivation for establishing a leakage detection system. And the second principle defined the approach, namely to establish a proof of concept in a relatively small section of the system with 5,000 consumers.
[H2] Small leaks with great impact
Based in Malmø, Swedish water supplier VA SYD operates a total of around 5,000 kilometers of pipelines, 2,000 kilometers of which are for drinking water. Pinpointing leaks is a complex task. “Until very recently, we could detect only the largest leaks that led to service disruptions. In fact, it is the smaller, slower leaks, often from small service pipes, that are responsible for the lion’s share of non-revenue water,” points out Simon Granath, Development Engineer at VA SYD.

[H2] Improved customer service
Another aspect is improving service to customers. “We have to maintain a lot of pipelines in a large area, and we wanted to improve our ability to pinpoint leaks through smart metering zones. For this purpose, we set out to find an AI-based solution," recalls Simon Granath.VA SYD evaluated several systems. Ultimately the solution would have to make optimum use of the available flowmeters and smart meters in the area that had been chosen for the proof of concept. SIWA Leak Finder ticked all the boxes. This smart solution uses an AI-based algorithm to identify and classify anomalies in the pipe network. To perform reliably, SIWA Leak Finder is first “trained” through historical flow and pressure data so that it learns to separate anomalies from regular operation and assign the correct cause to each anomaly.
[H2] Collaboration leads to an optimal AI solution
“But when it came to the implementation concept, we ran into some obstacles. We needed to find a way to use the AI-based leakage detection in an on-premises setup instead of in a cloud environment,” says Simon Granath. Siemens was able to offer a solution for this requirement as well. He continues: “We had some in-depth discussions with Siemens and our IT and OT departments about the best approach to install the SIWA Leak Finder solution in our own data centers. To my knowledge, this is the first time something like this has been done in the Swedish water industry – and we managed to get the job done thanks not least to the support and expertise from Siemens.
[H2] Simulation approach for improved data
The next step was to refine the hydraulic models for the pipelines and link the data from the metering systems and pump stations with SIWA Leak Finder using OPC UA. VA SYD was then ready to perform the first tests. Simon Granath explains: “We used the system to simulate different leaks and then evaluated the data. We were able to detect leaks as small as 0.5 liters per second – this was quite impressive and a huge improvement over the previous solution, which provided no means of detecting small leaks at all.” Thus, non-revenue water in the drinking water network of VA SYD could be brought down from 10 percent to 8 percent.
[H2] Savings speak for the solution
With the proof of concept in its final stages, VA SYD is also working on scaling up the solution to other parts of the network. For example, the town of Lund, where VA SYD is installing additional flowmeters to provide more data from the pipeline network.Furthermore, the project at VA SYD has been widely recognized as a best practice in Sweden, leading other municipalities to adopt the same solution for water distribution in their respective areas. One such example is the Northwestern Skåne Water and Wastewater Utility (NSVA) in the southwestern part of the country. NSVA is benefiting from the expertise of Development Engineer Victor Pelin, who previously worked alongside Simon Granath to implement leakage detection at VA SYD.

Economic benefits aside, SIWA Leak Finder has already helped VA SYD take the next steps toward another ambitious goal: by 2030 the company wants to become a climate-neutral, energy-saving water utility with zero unplanned service disruptions.VA SYD is well on the way with its current 8 percent non-revenue water. “We really want to beat that. There are municipalities that achieve much lower figures, and we want to be able to measure up to the best,” says Simon Granath. Hymer designs and manufactures camper vans and motorhomes for all needs. For its new flagship Venture S camper van, Hymer used Siemens Xcelerator software portfolio elements including Solid Edge and NX.On the inside, Hymer's Venture S camper is setting standards in the van segment: a built-in workstation for working and conducting virtual meetings; a spacious rain shower; clever storage compartments for everything from pots and pans to shoes and jackets; and a retractable projector that lets you beam your favorite movies onto a pull-down screen.Venture S doesn't disappoint on the outside either, with a terrace-like back door, or with temperature-regulating, energy-efficient body work that reduces the surface temperature of the vehicle.With solar panels and the use of sustainable materials such as felt and bamboo for the interior, Venture S is right on trend and in multiple ways as flexible as the consumer expects a mobile home to be.
[H2] Fully digitalized product creation
For computer-aided design (CAD), Hymer engineers in all European locations use Solid Edge software. "Solid Edge has a supportive user interface, so it is easy to learn; new colleagues only require minimal training," says Stefan Ziegler, head of Industrialization Research and Development (R&D) at Hymer. The 3D CAD software has everything needed to create a comprehensive digital twin of the vehicles. This is especially valuable for complex tasks like routing piping and tubing — whether it is for gas, water, or wastewater — in very tight spaces. At this stage, Solid Edge XpresRoute 3D is employed. Later, in manufacturing, the 3D models make it easier for production staff to know where to install the pipework and tubing.

The design engineers verify the structural integrity of their designs using finite element modeling (FEM) analyses embedded in Solid Edge. These everyday basic verifications are easy to execute and already deliver some good first sight on structural data. More in-depth stress analyses are outsourced to The Team Technology (TTT), an internal automotive lightweight construction department within the Erwin Hymer Group. They use Simcenter 3D software for FEM analysis. This two-stage verification process establishes a knowledge gain during the early phases of product design, reducing the number of physical prototypes required.Simcenter is also capable of more. As a modular software solution, Simcenter has components for every engineering and design task. Ria Kaiser, head of Lightweight Design and New Materials in Erwin Hymer Group's TTT, is currently exploring possibilities to employ Simcenter FLOEFD for testing the aerodynamic shape of different components. "A major advantage is that our engineers don't need to get used to a new interface," she says. "That keeps the learning curve to a minimum and lets them produce results faster."
[H2] Virtual prototyping
Hymer uses Siemens software also to build and evaluate prototypes of their vehicles in virtual reality (VR). To do so, the camper van experts import the digital twin created with Solid Edge and build digital mockups of the entire vehicle or a part of it. Virtual prototyping helps Hymer reduce physical mockups and prototypes significantly."Our products like Venture S have become so complex that traditional 2D models just aren't enough. The 3D models made possible with Siemens software are vital for detecting and resolving issues in our designs before they become costly problems," says Stefan Ziegler. An essential tool to create the most realistic 3D models possible is NX, which is particularly adept at defining complex surfaces.

Examples here include ergonomic design verification using VR gear to reveal if the solutions are practical, and augmented reality (AR) to check the correctness of data as early as the prototype construction stage. In the future, AR capabilities can be also used to support maintenance or improve customer usability. In a recent Hackathon with Technical University of Munich (TUM), students developed a first app prototype with the help of the Siemens low code platform Mendix to create an interactive user manual that could also benefit from AR features. With the help of VR technologies, not only can onsite staff in production better visualize technical instructions but customers' or vendors' interiors can be experienced vividly, even when geographically dispersed. "A digital prototype also brings decisive advantages for marketing," says Frank Heinrichsen, head of Marketing at Hymer GmbH & Co. KG. The detailed digital twin of the Venture S allowed the marketing team at Hymer to create communications materials complete with photos and videos – even before the first physical prototype was built. Similarly, Hymer also used the digital twin to initiate training for its production and retail operations – again, without a physical vehicle.
[H2] Bringing the digital twin alive
After the design for Venture S was set, Hymer's engineers used RapidAuthor for Teamcenter to create all documentation for manufacturing. In particular, the system creates electronic instructions for the shopfloor staff at the company’s assembly lines in Bad Waldsee, Germany. "Workers are enthusiastic about the dynamic assembly notifications being used in the 3D models," says Stefan Ziegler. "They particularly like the ability to turn models to better see things that are often hidden in the drawings."Having a single master digital twin is also particularly helpful when a product comes in different configurations as Hymer camper vans and motorhomes often do. That’s why the basic design prototype contains all possible variations, the so-called 150% model. When a customer places an order, the respective configuration can be selected with just a few clicks. Hymer engineers have also recently started enriching their models with product and manufacturing information (PMI). "Using PMI has turned deriving individual variants into configuration," Stefan Ziegler confirms. "It has reduced the time required significantly."

[H2] Goodbye to information silos
Using the digital twin created in Solid Edge as the single source of truth for all these purposes enables all data to be both ubiquitous and associative. This has allowed Hymer to eliminate distributed information silos and some notorious sources of error associated with data separation. Additionally, after modifications, everyone involved can immediately resume work on the basis of valid, up-to-date information. The Venture S defines a completely new category of vehicle. With the Venture S camper van, Hymer is showing how the company imagines and defines mobile travel, van life and flexible working today. With its Digital Enterprise strategy, Siemens is driving industrial digital transformation for customers and in-house. At the Siemens Electronics Works Amberg, optimized throughput, fast cycle times, and strong security are already a reality, powered by Digital Enterprise solutions.
Given the 350 production changeovers per day, a portfolio containing roughly 1,200 different products, and 17 million Simatic components produced per year, about 50 million items of process and product data need to be evaluated and used for optimization in order for production at the Siemens Electronics Works Amberg (EWA) to run smoothly. In addition, groundbreaking technologies like artificial intelligence (AI), Industrial Edge computing, and a cloud solution are already enabling highly flexible and extremely efficient and reliable production sequences.
[H2] Industrial Edge computing and AI for increased throughput
“With Edge Computing, data can be immediately processed where it’s generated, right at the plant or machine,” says Dr. Jochen Bönig, Head of Strategic Digitalization at Siemens Amberg. This is what EWA is doing, for example, on the production line where PCBs are manufactured for components of the distributed I/O.But even here, production isn’t sufficiently optimized, and it’s neither the fault of plant availability nor process quality. The bottleneck is at the end of PCB production, at the automatic x-ray inspection section.Circuit boards of the size of a fingernail accommodate function-related BUS connectors with various connecting pins. In a non-integrated test, the soldered joints of these connecting pins are x-rayed and checked for correct functioning. Should another x-ray machine be purchased for about €500,000? (Click here to read an expert article on the subject at the Siemens Blog.) The alternative is artificial intelligence. The data from the sensors is transferred to a cloud via the TIA (Totally Integrated Automation) environment, which consists of a controller and an Edge device. Experts train an algorithm that’s based on AI and the process parameters. The algorithm learns how process data reflecting the quality of the soldered joints behaves and controls a model that runs on an Edge application at the plant.“The model predicts whether or not the soldered joints on the PCB are free of faults: in other words, whether or not an end-of-line test is necessary. Thanks to closed-loop analytics, this data can immediately be factored into production,” explains Bönig .

[H2] Early warning system prevents unpleasant surprises

Closed-loop analytics and Industrial Edge technology are also used in milling. The milling spindle for depaneling PCBs for Simatic products wasn’t always functioning correctly due to milling dust, but initially the cause was unclear. As with the automatic x-ray inspection, the Siemens experts relied on a combination of Edge computing and AI for predictive maintenance.The team isolated two parameters that were clearly related to the unscheduled downtime: the rotational speed of the milling spindle and the electric current required by the drive. This data was fed into an Edge device where a pretrained algorithm identified interrelationships between anomalies in the process data and downtime and fed them back into production.The Performance Insight app makes the results available to users in Insights Hub (formerly MindSphere). Plant operators are now informed of the situation 12 to 36 hours before a potential system failure and can respond accordingly.But the data and anomalies aren’t simply stored in MindSphere. The algorithm has to be better trained so that it can deliver results that are increasingly precise. “That’s exactly what happens in MindSphere. The consistent, end-to-end digitalization environment at EWA ensures the necessary seamless interaction between automation, Industrial Edge, and cloud computing,” explains Florian Meierhofer, an IoT Expert at EWA.
[H2] Digital twins and proof of concept (PoC)
The digital twin is responsible for the fact that Simatic controller components are now produced within a target cycle time of eight seconds. The initial simulation promised a cycle time of eleven seconds. It also revealed that the eleven-second cycle time was mainly attributable to machine modules that were planned for the line but didn’t work optimally in the actual production.Siemens experts replaced these modules with more appropriate components in the digital twin of production. In the next the simulation, the target cycle time was seamlessly achieved, thereby confirming the proof of concept.At the Siemens Electronics Works Amberg, hardware and software solutions, industrial communication, cybersecurity, and services are optimally coordinated. Production sequences are seamless, thanks to consistent, end-to-end horizontal and vertical integration. This makes EWA a prime example of a Siemens Digital Enterprise that will continue to consistently lead the way into the future digital transformation.
[H2] Siemens Electronics Works Amberg (EWA)
The Siemens Electronics Works Amberg (EWA) was founded in 1989 and manufactures products that include Simatic programmable logic controllers (PLCs). Every year, the factory manufactures about 17 million Simatic products, meaning that one product is dispatched every second. Over 1,000 product variants are manufactured there. They’re used to control plants and machinery and automate production facilities, saving time and costs and improving product quality.Production processes at Amberg itself are also controlled by about 2,800 Simatic components. Production functions on a largely automated basis, with 75 percent of the value chain handled independently by machines and robots. In any 24-hour period, products are prepared for dispatch to approximately 60,000 customers worldwide. EWA manufactures to a quality standard of 99.9990 percent. As the result of sustainable work quality and comprehensive data integration, this achievement sets a benchmark for industrial production.
